Lintel & Shelf-angle Replacement

Cut-out and renewal of rusted, failed lintels and shelf angles that crack and displace the brickwork above as they corrode.

Steel lintels and shelf angles carry the brickwork over every window, door, and floor-line in a masonry building. When that steel corrodes, it expands — mild steel can swell to several times its original thickness as it rusts — and the pressure lifts and cracks the courses above. The first signs a strata manager sees are stepped or horizontal cracking over openings, displaced or drummy bricks along a floor line, rust staining bleeding through the mortar, and lintels visibly bowing or sagging.

Left unaddressed, this is a structural defect, not a cosmetic one. A failing shelf angle no longer restrains the outer leaf it was built to support, and a corroded lintel can shed its load onto the masonry below. In Sydney's coastal and near-coastal suburbs the process runs faster: chloride-laden air drives corrosion of embedded and exposed steel far quicker than inland conditions, and older lintels installed with minimal cover or no galvanising are especially exposed.

At Atomic Projects, we treat lintel and shelf-angle replacement as a sequenced structural repair — propping the load, removing the failed steel, and rebuilding the masonry so the wall performs as it should. All works are carried out in accordance with AS 3700 — Masonry Structures, and where the works alter or reinstate a structural support we engage a structural engineer to specify the replacement section and sign off the completed repair.

How We Replace Lintels and Shelf Angles

  1. Structural Assessment and Engineering Input — We inspect and map every affected opening and floor line, record crack patterns and displacement, and confirm the extent of steel loss. Where the member is structural, a structural engineer specifies the replacement section, fixings, and propping requirements before any steel is disturbed.
  2. Temporary Propping and Load Transfer — Before cutting, the masonry above the lintel or shelf angle is needled and propped so the load is carried safely off the failed member. No steel is removed until the wall above is fully supported.
  3. Careful Removal of the Failed Steel — Bricks are cut out cleanly to expose the corroded lintel or angle, protecting the surrounding masonry and mortar joints. The failed steel is removed in controlled sections.
  4. Substrate Treatment and Corrosion Control — Any remaining embedded steel and adjacent surfaces are cleaned back and treated with corrosion inhibitors. Bearing points are inspected and made good before the new member is set.
  5. Installation of Hot-Dip-Galvanised or Stainless Steel — The replacement lintel or shelf angle is installed in hot-dip-galvanised or, in high-exposure coastal locations, stainless steel to resist future corrosion, bedded and fixed to the engineer's specification with correct bearing and, where required, a fresh damp-proof course and weep provision.
  6. Masonry Rebuild and Repointing — The brickwork over the opening is rebuilt with matched bricks and a compatible mortar, corners and coursing reinstated, and the surrounding joints repointed to match colour and profile. New work is protected during curing.

Frequently Asked Questions

How do we know whether the cracking over our windows is a lintel problem?
Horizontal or stepped cracking directly above openings, rust staining bleeding through the mortar, and lintels that are visibly sagging or lifting the course above are the classic signs of lintel corrosion. We confirm it with a close inspection and, where needed, exposure of a sample lintel, so the committee has a clear diagnosis before any decision to proceed.

Is lintel replacement structural work, and does it need an engineer?
Yes. Lintels and shelf angles are load-bearing, so their replacement is structural work. Where the repair alters or reinstates a structural support we engage a structural engineer to specify the section and sign off the completed works, which also gives the owners corporation documented evidence the building has been properly reinstated.

Why does coastal Sydney make this worse?
Salt-laden coastal air accelerates corrosion of steel, so buildings in beachside and harbourside suburbs tend to see lintel and shelf-angle failure earlier and more severely than inland stock. That is why we specify hot-dip-galvanised or stainless replacements — to give the new steel a service life appropriate to the exposure.

Will residents have to move out while the work is done?
In almost all cases, no. Lintel replacement is carried out opening by opening with propping in place, and we stage the works and access to keep the building occupied. We provide building managers with advance notice for scheduling around residents.

How is this funded under our strata scheme?
Lintel and shelf-angle replacement is building-envelope structural remediation and is typically funded from the capital works fund, or the administrative fund for smaller isolated repairs, depending on scale. We provide a clear scope and preliminary cost assessment to support levy planning and any general meeting approval.
